I.Extremely High Process Barriers

Ultra-high modulus carbon fiber is far more than a simple parameter upgrade from ordinary carbon fiber. Its raw material preparation and mold forming processes are completely independent. Relying on pitch-based precursor ultra-high-temperature graphitization technology combined with refined mold forming processes in the mold industry, the ultimate rigidity can be practically applied, with overall technical thresholds much higher than conventional composite material molds.

At the mold forming stage, ultra-high modulus carbon fiber is highly brittle with weak bending resistance, making the extensive forming processes for ordinary composite molds inapplicable. In response to the requirements of automotive injection molds for high precision, high surface finish and compatibility with integrated injection molding, the industry has developed exclusive refined forming procedures. The mainstream high-precision prepreg layup + autoclave curing process differs from conventional vacuum infusion processes. It can precisely control layup angles, fiber orientation and resin content to avoid fiber buckling and interlayer void defects, ensuring ultra-flat mold cavities and meeting the high-gloss traceless molding requirements for automotive interior and exterior injection parts. Given the extremely low allowable strain range of ultra-high modulus carbon fiber, pressure, temperature and curing rate must be strictly controlled throughout the forming process of automotive injection molds to completely eliminate residual stress and micro-deformation of molds, fundamentally solving warpage during cooling of injection-molded components.Meanwhile, CNC ultra-precision finishing and non-destructive testing technologies are adopted. Ultrasonic flaw detection is used to inspect interlayer microcracks, controlling the dimensional error of mold cavities within the micrometer range to satisfy the stringent production standards for thin-walled and complex structural injection parts of new energy vehicles. To meet the demand for integrated automotive injection molding, the industry has also iterated one-step and two-step composite injection molding supporting processes, enabling synchronous injection molding of carbon fiber substrates and automotive plastic parts, simplifying production procedures and improving the structural integration of components.

To balance ultimate rigidity, dimensional stability with the toughness and fatigue resistance required for mass automotive injection production, the industry widely promotes hybrid layup processes for ultra-high modulus carbon fiber. Ultra-high modulus carbon fiber is gradiently laid with high-toughness conventional carbon fiber and glass fiber. This retains the core advantages of the mold including deformation resistance and low thermal expansion and contraction, while mitigating the drawbacks of pure ultra-high modulus fiber such as high brittleness and susceptibility to cracking. It perfectly adapts to mass production conditions of automotive molds featuring frequent opening/closing and continuous injection pressure application, and has become the core mass-production process solution for high-end automotive injection molds at present.

II.Comprehensive Upgrades in Performance Dimensions

The core precision bottlenecks in the mold industry mostly stem from force-induced deformation, thermal expansion/contraction deformation and long-term fatigue deformation of molds. With unique physical and chemical properties, ultra-high modulus carbon fiber fundamentally breaks the performance shortcomings of traditional metal molds and ordinary composite molds, resetting the performance standards for precision molds.

Extreme deformation resistance and high dimensional stability serve as its core advantages for precision automotive injection molding. Automotive injection production involves alternating continuous temperature fluctuations between high melt temperature and low cooling temperature. Traditional steel molds and ordinary carbon fiber molds are prone to thermal deformation, resulting in warpage, sink marks and out-of-tolerance dimensions of thin-walled interior panels, lamp housings, automotive nameplates and other components. The coefficient of thermal expansion of ultra-high modulus carbon fiber is close to zero, far lower than that of ordinary carbon fiber and metal molds. Under alternating molding conditions of -20°C to 160°C in automotive injection, the micro-deformation of mold cavities can be controlled within 0.01 mm, completely resolving molding deviation problems of thin-walled and special-shaped automotive injection parts. In addition, it ensures consistent dimensions of mass-produced automotive injection components and greatly reduces product scrap rates.

Long-term fatigue resistance and low wear performance adapt to mass production conditions of automobiles. Automotive injection molds are high-frequency tooling subject to repeated opening/closing and continuous injection pressure over long service lives. Traditional metal molds tend to suffer plastic deformation, cavity wear and surface scratches after long-term use, leading to reduced gloss and dimensional inaccuracy of injection parts, which requires frequent mold repair and production shutdowns. Ultra-high modulus carbon fiber molds feature outstanding structural stability with no rigidity attenuation after long-term high-frequency injection molding. Their fatigue life is twice that of ordinary carbon fiber molds and more than four times that of traditional steel molds. Meanwhile, carbon fiber's inherent corrosion and oxidation resistance is retained, so the molds are immune to erosion from injection raw material additives and humid production environments. The surface finish of mold cavities can be maintained for a long time without frequent polishing and maintenance, effectively cutting downtime of automotive injection production lines and greatly lowering mass production operation and maintenance costs.

Lightweight design empowers efficient mold production and vehicle weight reduction. The density of ultra-high modulus carbon fiber is approximately 1.8 g/cm³. Under the same rigidity conditions, the overall weight of automotive injection molds is 60%–70% lighter than steel molds and 20%–30% lighter than ordinary carbon fiber molds. Lightweight molds reduce opening/closing loads of injection molding machines, cutting equipment energy consumption and mechanical wear, and fit the automated and high-speed mass production mode of the automotive industry. Furthermore, lightweight molds support integrated molding of large automotive injection components such as SUV large tailgates and integrated full-vehicle interior panels, reducing mold splicing structures, improving the overall molding precision and structural strength of automotive injection parts, and indirectly supporting vehicle lightweight upgrading.

III.Accurate Adaptation to the Automotive Injection Molding Track

The manufacturing of high-end precision automotive interior and exterior injection parts is its core application scenario. For thin-walled interior door panels, integrated central control panels, high-gloss lamp housings, special-shaped automotive decorative nameplates and other components of new energy vehicles, these products feature thin wall thickness, complex curved surfaces and extremely high appearance precision requirements. Mass production with traditional molds easily causes warpage, surface defects and inconsistent dimensions. Featuring ultra-low thermal deformation, high cavity precision and excellent surface finish, ultra-high modulus carbon fiber injection molds can stably realize traceless injection molding of high-end interior and exterior parts, ensuring consistent appearance and assembly precision of components. At present, they have been widely adopted in mass production of precision interior parts for high-end SUV and new energy passenger vehicles.

Demand for new energy vehicle battery and protective injection components keeps rising. Automotive battery housings, insulating support brackets, injection-molded protective parts for electric control systems and other components require strict dimensional stability, high temperature resistance and structural consistency. Tiny mold deformation will lead to assembly failure of components and degraded protective performance. Ultra-high modulus carbon fiber molds can withstand alternating high-temperature injection molding conditions and maintain cavity precision over long-term operation, guaranteeing precise dimensions and structural stability of battery injection parts, supporting high-precision mass production of core injection components for the three-electric system of new energy vehicles, and helping automakers improve the assembly qualification rate of batteries and overall vehicle safety.

High-end automotive functional and precision electronic injection fields gain targeted empowerment. Automotive sensor housings, precision on-board electronic parts, injection-molded protective components for autonomous driving modules and other micro-components are high-precision automotive parts. Minimal mold deformation may cause product rejection and functional failure. Ultra-high modulus carbon fiber injection molds have no residual thermal stress and deliver ultimate molding precision, effectively avoiding dimensional deviation and stress cracking of micro injection parts, greatly boosting the yield rate and service life of high-end intelligent automotive electronic injection components, and meeting the iteration demands of high-end intelligent vehicle parts.

As new energy and intelligent vehicle industries continue to advance toward lightweight, precision and high quality, the precision and quality requirements for high-end automotive injection components will keep rising. Ultra-high modulus carbon fiber molds will continue to penetrate high-value tracks including new energy vehicle injection structural parts, high-end intelligent interior trim and precision on-board electronic components. They will become a key breakthrough for the automotive injection mold industry to upgrade to high-end products, improve quality and cut costs, and support the independent controllability and quality upgrading of China's domestic high-end precision automotive injection industry.
